가치 흐름도와 9 단계 개선 영역을 중심으로 한 TPS 적용 절차와 표준에 대한 연구

국문 초록

본 연구는 우리나라 중소 제조기업체들의 TPS기법의 도입과 안정적인 정착 및 유지, 지속적 관리를 위한방안을 제시하는 것이다. 이를 위하여 건설 장비 및 부품을 제조하는 PH사 J공장의 사례를 활용하여 연구를진행하였다. 2007년을 기준으로 J공장은 고객 정시 납기율은 평균 78.4%, 재고일수는 평균 74.3일, 공정불량율은 3,051.8PPM, 종업원 1인당 생산 금액은 29.8백만 원의 수준으로 조사되었고 제조 프로세스 전반에걸쳐서 문제점이 있었으며, 이를 TPS의 적용을 통하여 해결하고자 하였다. TPS의 적용을 위하여 산업 및기업 특성, 제품 및 제조 프로세스 특성을 검토하고 이를 반영하여 현재 가치 흐름도 및 미래 가치 흐름도의작성, 9 단계 개선 영역을 선정하고 이를 개선하였다. TPS의 적용 결과 정성적 성과로써 생산과정에서의 혼란사항이 없어졌으며, 칸반의 가시성과 명확성이구성원 모두에게 공통의 상황을 인식할 수 있도록 하였고 각자의 책임과 권한이 정확하게 구분되었다. 정량적 성과로써 2021년 기준으로 고객 정시 납기율은 평균 98.0%, 재고일수는 34.3일, 공정불량율은 770.3PPM, 종업원 1인당 생산 금액은 63.7백만 원의 수준으로 개선되었으며, 이러한 수준을 안정적으로 유지하고 있는상황이다. 본 연구의 결과에 따른 시사점을 정리하면 첫째, TPS기법의 소개가 아닌 TPS적용 사례에 대한연구를 제시하였다. 둘째, 산업 및 기업의 특성, 제품 및 프로세스 특성을 반영하여 TPS를 적용하는 방식을설명하였으며, 2년의 시간을 통하여 단계별로 적용하는 방식을 제시하였다. 셋째, 수요 및 제품 특성, 제조프로세스의 특성을 반영하기 위하여 현재 및 미래 가치 흐름도의 작성에 대한 내용을 제시하였다. 마지막으로 9 단계 개선 영역에 대한 내용을 제시하여 TPS적용을 위한 절차 및 표준을 제시하였다.

영문 초록

This study proposes a plan for the introduction, stable settlement, maintenance, and continuous management of the TPS technique by Korean small and medium-sized manufacturers. For this purpose, the study was con-ducted using the case of PH's factory J, which manufactures construction equipment and parts. As of 2007, factory J had an average customer on-time delivery rate of 74.3%, an average number of days in stock of 74.3 days, a process defect rate of 3,051.8PPM, and a production amount per employee of KRW 29.8 million. There was a problem, and it was attempted to solve this through the application of TPS. In order to apply the TPS, industrial and company characteristics, product and manufacturing process characteristics were re-viewed, and the present value stream map and future value stream map were prepared, and 9 areas of enhance were selected and improved. As a result of the application of TPS, as a result of the qualitative performance, confusion in the production process was eliminated, and the visibility and clarity of Kanban made it possible for all members to recognize the common situation, and each responsibility and authority were accurately separated. As a quantitative per-formance, as of 2021, the average customer on-time delivery rate was 98.0%, the number of days in stock was 34.3 days, the process defect rate was 770.3PPM, and the production amount per employee improved to 63.7 million won. To summarize the implications of the results of this study, first, a study on the application of TPS was presented, not an introduction of the TPS technique. Second, the method of applying the TPS by reflecting the characteristics of industries and companies, product and process characteristics was explained, and the method of applying the TPS step-by-step over a period of two years was presented. Third, the contents of the current and future value stream map were presented to reflect demand, product characteristics, and manu-facturing process characteristics. Finally, the 9-step stream map area was presented to present procedures and standards for TPS application.
